The insert is the interior of the box — the material that holds the product in position during shipping, presentation, and unboxing. Two materials dominate in luxury rigid box production: EVA foam and moulded pulp. They perform differently across the dimensions that matter most to a brand manager: protection, sustainability story, unboxing feel, and cost. The guide below sets out the decision criteria for each.

What is the difference between EVA foam and moulded pulp for luxury packaging inserts?

EVA foam is a closed-cell synthetic material cut or thermoformed to hold a product in a precise cavity — best for fragile, heavy, or irregularly shaped items requiring a tight fit. Moulded pulp is compressed recycled or FSC-certified fibre, formed in a single tool — best for sustainability positioning and products with a simpler footprint. EVA gives more precise fit; moulded pulp gives stronger ESG credentials.

EVA (ethylene vinyl acetate) foam is a closed-cell synthetic rubber. It is produced in sheet form and then either die-cut into flat profiles or thermoformed — heated and pressed over a mould — to create three-dimensional cavities. The finished insert holds the product in a form-fit that prevents movement during transit. EVA foam density ranges from 30 kg/m³ (very soft, for fragile surface finishes) to 90 kg/m³ (firm, for heavier products and multi-item sets).

Moulded pulp is produced by forming wet fibre — typically recycled post-consumer paper or FSC-certified virgin fibre — in a die that press-forms the wet slurry into a rigid shape. The dried result is a natural-looking, lightweight insert with a surface texture that reads as craft or artisanal. It is single-material, usually compostable, and carries a sustainability narrative that EVA foam cannot match.

When should you choose EVA foam for a luxury box insert?

EVA foam is the right insert choice when the product is heavy or irregularly shaped, the design requires interior colour matching, or the brand manages multiple SKUs with minor dimensional variation — conditions where moulded pulp cannot match the fit precision or colour range of a thermoformed cavity.

EVA foam is the stronger choice in three conditions:

The product is heavy or fragile. A glass perfume bottle, a crystal decanter, or a precision watch sits better in a thermoformed EVA cavity that grips the base, shoulder, and cap precisely. The form-fit prevents micro-movement during the 24-hour vibration transit test. Moulded pulp can be engineered to similar tolerances but requires a more complex tool and may not deliver the same contact area on irregular shapes.

The design requires colour. EVA foam can be produced in any Pantone colour — white, black, wine, navy, sage. Moulded pulp is natural grey-brown or off-white; it can be dyed but colour uniformity is harder to control. When the insert is visible on unboxing and must match brand colour, EVA gives more options.

The product set has multiple SKUs with minor variation. A skincare set where the same box holds three different bottle heights — short serum, tall toner, wide cream jar — can be cut in EVA from a single foam block using a CNC template per SKU. The per-SKU cost is low once the master block is in stock. Moulded pulp requires a separate tool per footprint.

When should you choose moulded pulp for a luxury box insert?

Moulded pulp is the right insert choice when sustainability is a documented brand claim, the product has a simple and regular footprint, or the unboxing aesthetic should read as natural and craft — conditions where moulded pulp's FSC-certified fibre, single-material composition, and compostability support the brand story that EVA foam cannot.

Moulded pulp is the stronger choice in three conditions:

Sustainability is a core brand claim. FSC-certified moulded pulp from virgin fibre is traceable, compostable in industrial composting facilities, and free of synthetic foam. For beauty brands, wellness brands, and food gift sets that make environmental claims to their buyers — particularly US and EU retail buyers who run ESG audits — moulded pulp supports the supply-chain documentation.

The product has a simple, regular footprint. A single candle, a rectangular soap set, a square chocolate box — shapes where a shallow moulded tray gives sufficient protection without requiring a precision cavity. The tool cost is lower because the geometry is simpler.

The unboxing aesthetic is craft or natural. Moulded pulp has a texture that reads as honest material — visible fibre, natural variation, no synthetic sheen. For brands in the wellness, food, or artisanal spirits categories, the pulp insert is part of the brand story rather than a functional necessity that should be hidden.

How does each insert material perform under Huamei's transit testing?

Both EVA foam and moulded pulp pass Huamei's five-stage transit qualification — temperature extremes of high 50 °C and low -30 °C, 24-hour vibration, drop, and empty-box compression — when the insert geometry provides adequate contact area with the product.

Both materials are tested as part of Huamei's standard pre-production qualification:

  • Temperature: high 50 °C / low -30 °C. EVA foam is stable across this range; its cell structure does not collapse in heat or become brittle in cold. Moulded pulp is also stable across temperature range but can absorb moisture in humid container environments — a consideration for ocean routes through the tropics.
  • 24-hour vibration simulation. Both materials perform well when the insert-to-product contact area is adequate. The risk point for moulded pulp is a shallow cradle where the product rocks laterally during sustained vibration.
  • Drop test. EVA foam absorbs impact energy through cell compression. Moulded pulp distributes impact through its fibre structure. For drop heights above 500 mm with glass products, EVA is the safer choice.

What MOQ and lead time apply to each insert type?
